Injector Reconditioning - When and Why Is It Worth Doing?

Injector reconditioning is not a service item. It is a repair you carry out when measurement shows an injector has drifted out of tolerance. This article explains how to tell the two apart, what reconditioning cannot fix, and why the job most often fails not on the bench but at the laptop.

What wears in an injector, and what merely coats it

This distinction drives everything that follows. An injector can have two kinds of trouble, and they cost very different money.

Deposits are layers of carbon and lacquer on the nozzle, in the spray holes and around the needle. They build up from fuel quality, short trips and high combustion temperatures. Deposits distort the spray pattern and the delivered dose, but they do not alter the geometry of the parts. Chemistry handles them.

Wear is changed geometry: an eroded needle seat, an enlarged spray hole, a worn control valve, a fatigued piezo stack. There is nothing here to dissolve. The metal is somewhere other than where it started, and only new parts bring it back.

The symptoms can look identical: rough running, smoke, poor starting, higher consumption. Guessing is therefore pointless, and measuring takes fifteen minutes.

The hundred thousand kilometre myth

A line circulates online saying injectors should be reconditioned every 100,000 to 150,000 kilometres. No manufacturer recommends this and it appears in no service schedule. An injector is not a consumable like a filter or a set of pads.

Where does the number come from? From the observation that problems statistically become more common around that mileage. But a statistic is not a deadline. Some diesels cover 300,000 kilometres on original injectors, and others start playing up at 90,000 because the owner fuelled up wherever was cheapest and only ever drove short trips.

Reconditioning happens when a measurement justifies it. Not before.

Two measurements that settle it

The back-leak test. Cheapest and quickest. Measuring cylinders go onto each injector’s return spigot and you measure how much fuel comes back during cranking and at idle. A healthy injector returns little, and all of them return a similar amount. If one leaks back noticeably more than the rest, its control valve or needle seat is worn. This test needs no injector removal at all.

The test bench. An injector removed from the engine goes onto a rig that checks it at several operating points: pilot injection, idle, full load, emissions point. The result is actual numbers in cubic millimetres per injection, compared against the manufacturer’s tolerance. Only that printout tells you what is wrong and whether it can be repaired.

A workshop that proposes reconditioning without either measurement is selling a service, not a diagnosis.

What reconditioning will not fix

  • A cracked body or a thread torn out during removal. That is scrap.
  • A fatigued piezo stack. For some piezo injectors, particularly Continental and Siemens designs, manufacturers supply no spare internals. Reconditioning then comes down to fitting a new or factory remanufactured unit.
  • An injector seized in its bore. That is a separate, mechanical problem rather than a chemical one, and we cover it in the article on a seized injector.
  • Bad fuel in the tank. If water or petrol in a diesel caused the damage, the problem returns after reconditioning until the system is flushed out.

Coding, the step where the job usually falls apart

After reconditioning, an injector receives a new correction code. It is a string stamped or stuck on the body describing the individual delivery deviations of that specific unit. Bosch calls it IMA, other manufacturers use other names, but the principle is identical: the ECU has to know exactly how this injector meters fuel.

If the code never reaches the ECU, the engine runs rough after the repair, often smokes and knocks, and the owner comes back convinced the reconditioning failed. Very often it succeeded, and nobody finished the job at the laptop.

The question worth asking before you hand over the car: will you write the new codes afterwards. If the answer is “that isn’t necessary”, find another workshop.

Recondition or buy new

The decision is rarely about price alone. Three things are worth counting.

First, how many injectors are out of tolerance. If it is one, reconditioning that one usually stacks up, although plenty of workshops sensibly advise doing the set so that all of them meter alike. If all four are out and the mileage is high, the cost of a full set of reconditioned units approaches the price of factory remanufactured ones, and those carry a manufacturer’s warranty.

Second, whether parts for that type exist at all. For some piezo units the answer is no, and then there is nothing to weigh up.

Third, how much life the car has left. In a vehicle heading for sale next year, a set of new injectors rarely pays for itself.

Will a fuel additive replace reconditioning

It will not, and there is no point pretending otherwise. Detergent in the fuel dissolves deposits. It will not rebuild an eroded needle seat or shrink an enlarged spray hole. If a back-leak test shows one injector returning three times as much fuel as its neighbour, no chemistry undoes that.

A sensible order of operations looks like this. Symptoms are mild and nothing measures out of tolerance: start with a fuel additive, because deposits are the most common and cheapest cause. TEC 2000 offers two different products for this and it is worth not confusing them. System Cleaner is the stronger one, goes into the tank and works through the whole tankful. Injector Cleaner is gentler and intended for workshop use. Both come as separate diesel and petrol versions, and pouring the wrong one in achieves nothing, because the detergent packages differ. Symptoms are severe or a measurement shows a deviation: chemistry is not enough and it is time for the workshop.

How to spot a workshop that will do it properly

A good shop shows you the bench printout before and after the repair, on the same form, at the same operating points. It tells you which parts it replaced rather than just “we did the set”. It writes the correction codes and shows you that on screen. It warrants a specific injector serial number, not the service in general.

A shop that takes your injectors in the morning and hands them back an hour later with no printout has most likely given them an ultrasonic clean and nothing more. Sometimes that is enough, if deposits were the only problem. Just let us not call it reconditioning then, because it is cleaning and should cost accordingly.
